Fast Local Engineering Helps Site Minimise Haul Truck Downtime

When a critical piece of mining equipment is taken out of service, every hour of downtime comes at a cost. For operations running around the clock, the ability to access local engineering support can make the difference between a prolonged shutdown and a rapid return to production.

CPR Fabrication and Engineering were recently engaged to assist with designing and fabricating components for a CAT 789D Haul Truck, including the front deck, ladder, and handrail assembly, with the absense of available components leaving the machine out of service and requiring an urgent solution.

The site initially explored sourcing replacement OEM components, however, with parts located overseas and extended lead times impacting the recovery plan, an alternative approach was needed. Understanding the urgency of the situation, CPR’s drafting team was mobilised and arrived on site within two hours to inspect the damage and discuss potential options with the client’s maintenance team.

Following a detailed assessment, it became clear that a conventional repair would not provide a suitable outcome. Instead, replacement components would need to be designed and manufactured locally. Critical dimensions and reference points were captured on site, allowing CPR’s drafting team to return to the office and immediately commence reverse engineering the damaged assemblies.

Drawing on extensive experience designing and manufacturing replacement OEM components, the team prioritised the project through drafting, design review, costing, and quotation. Within 24 hours, complete CAD drawings and a fabrication-ready solution had been developed and submitted for client approval.

Once approved, material procurement commenced immediately and fabrication began without delay. Leveraging CPR’s established network of local suppliers, the new components were fabricated, powder coated, and delivered to site within 5 days of the initial inspection.

The rapid turnaround enabled the client’s maintenance team to complete installation and return the machine to service the following Monday, significantly reducing the impact of what could have become an extended downtime event.

The Value of Local Manufacturing

When critical equipment fails, relying on imported components or engineering support located outside the region can introduce unnecessary delays through freight logistics, extended lead times, supplier availability, and reduced access to on-site technical support. Local engineering providers can quickly mobilise to site, assess the problem firsthand, work directly with maintenance teams, and leverage Australian manufacturing networks to develop and deliver solutions faster.

In industries where every hour of downtime matters, local capability and sovereign manufacturing capacity provide a significant operational advantage. By supporting Australian engineers, fabricators, and supply chains, businesses gain access to responsive technical expertise, greater supply chain resilience, and the ability to keep critical assets operating when time is of the essence.

At CPR Fabrication and Engineering, we are proud to support Australia’s sovereign manufacturing capability by providing end-to-end design, drafting, 3D scanning, reverse engineering, fabrication, and project management services from our Hunter Valley workshop. These capabilities enable us to respond rapidly when clients face critical equipment failures and cannot afford to wait for interstate or overseas supply chains to catch up.

When a machine is down, every hour counts, and local capability can make all the difference.
